Battery Swapping
Replacing a depleted battery pack with a charged one to keep a truck working, traditionally used for multi-shift lead-acid fleets.
Definition
Battery swapping restores vehicle availability by exchanging whole packs rather than waiting for onboard charging. It uses spare batteries to cover charging and cooling time. Lithium opportunity charging has replaced it in many applications, but swapping can remain appropriate for uninterrupted duty or sites with established infrastructure.
The Complete System
Plan spare packs from shifts and charge/cooling duration, sufficient charging positions, ventilation and fire provisions, dedicated lifting or side-transfer equipment and safe traffic space. Each pack also needs charge, rotation and health records; extra batteries alone do not create a workable system.
Swapping or Opportunity Charging
Swapping minimizes replenishment downtime but increases battery purchases, space, equipment, labour and handling exposure. Opportunity charging avoids these costs when compatible batteries and reliable work breaks are available. Compare chemistry and actual charging windows.
Safety Risks
Heavy packs create crush and lifting hazards; live connector separation can arc, especially hazardous near hydrogen. Flooded batteries add acid exposure. Trained personnel must use rated equipment, isolation, alignment and locking procedures and verify the installed pack before release.
Management Problems
Taking the most convenient pack repeatedly causes uneven aging. Unclear labels lead to partly charged or incompatible packs being fitted. Use unique IDs, visible ready/charging/cooling states, orderly rotation and records connecting each exchange with its truck.
New and Existing Installations
For new lithium fleets with natural breaks, evaluate opportunity charging before investing in swapping. Where uninterrupted duty requires swaps, integrate layout, equipment and records from the start. Existing sites can reassess at normal battery replacement rather than discarding infrastructure immediately.
Frequently Asked Questions
Which replenishment approach should I choose?
Opportunity charging usually fits supported batteries with adequate breaks; swapping can fit very continuous work or an established installation. Compare complete cost and energy balance.
Why do spare packs age differently?
Uneven rotation is common. Track each pack's use and condition and apply a consistent ready-pack selection process.
