Battery and Powertrain

Lithium-ion vs Lead-acid Battery

A comparison of the two main industrial traction batteries: lithium offers fast charging and low maintenance, while lead-acid offers a lower initial price and mature infrastructure.

Definition

Lead-acid batteries are established, inexpensive to buy and supported by mature recycling systems. Lithium batteries, commonly lithium iron phosphate in industrial vehicles, offer higher energy density, faster charging, longer cycle life and less routine maintenance. The choice changes operations: lead-acid often uses spare packs, swapping and charging rooms, while lithium supports charging during breaks. Compare complete operating models rather than unit prices alone.

Energy Density and Vehicle Design

Lithium packs are lighter and smaller for the same energy. Counterbalance forklifts may need added ballast because battery mass contributes to stability, limiting weight savings. Pallet trucks and stackers can benefit more directly through compact dimensions, capacity or range. Evaluate the actual truck design.

Charging Characteristics

Lead-acid normally requires a complete charge, a long absorption stage, cooling and periodic equalization. Repeated incomplete charging can promote sulfation. Multi-shift operation therefore often needs spare batteries. Compatible lithium systems accept partial charging and higher current, allowing breaks to replace swapping, subject to manufacturer limits.

Maintenance and Environment

Flooded lead-acid needs water, terminal cleaning and electrolyte checks; hydrogen and acid risks require suitable charging-area design. Sealed lithium reduces these tasks and suits cleaner environments, but still needs BMS monitoring, sound connections and temperature management. Cold charging restrictions must be planned into operations.

Lifecycle Cost

Include pack quantities, replacement frequency, chargers, ventilation, swapping equipment, space, labour, energy efficiency and downtime. Lithium can recover its premium through fewer spares and less handling in intensive multi-shift work. Low-duty single shifts with existing facilities may still favour lead-acid. Calculate using site data.

Choosing by Application

Lithium often suits multiple shifts, constrained space, sensitive environments and costly downtime. Lead-acid can remain viable with overnight charging, low utilization, existing infrastructure or a restricted initial budget. Mixed fleets can transition by duty, putting lithium on demanding jobs first.

Frequently Asked Questions

Is lithium always cheaper overall?

No. Its operational savings depend on shifts, utilization, available charging time and existing facilities. Compare lifecycle cost for the actual work pattern.

Can a lead-acid truck simply receive a lithium battery?

It needs assessment of counterweight, charger, electrical interfaces and communications. A lighter pack can reduce stability on a counterbalance truck. Have the manufacturer or a qualified provider assess the conversion.
